This is most common in cells and shared-resource environments where the CNC’s internal status doesn’t capture the real bottleneck.
Required scenario: robot/gantry cell where running ≠ producing. Imagine a robot-tended CNC where the CNC “running” signal stays true while the cell is blocked—door interlock waiting, robot faulted, or the infeed is empty. If your monitoring relies only on the CNC’s cycle state, you can misclassify blocked time as productive. PLC-level tags (robot ready, cell permissive, part-present sensors, door/guard conditions) can separate “CNC active” from “cell producing,” which changes the decision: do you send maintenance, staging, or an operator to clear the constraint?

Standalone CNCs are a good example: if controller-native status gives reliable cycle and alarm data, that may cover the majority of visibility needs. Also consider maintainability. If your PLC programs change frequently and there’s no change control, PLC dependency can become a liability. In those environments, a controller-native or discrete-signal baseline may produce more stable data—and stable data beats “rich but untrusted” data every time.
Common failure modes in PLC integration (and how to de-risk them)
PLC integration fails in predictable ways—and most of them create the same business problem: operators and managers stop trusting the data, then revert to clipboard reporting. De-risking is less about clever connectivity and more about definitions, validation, and governance.
Ambiguous cycle definitions. Warm-up, single-block, proving out a program, probing routines, feed hold, and door events can all look like “running” depending on the signal. Agree up front on what counts as productive time for your operation. If you don’t, you’ll end up debating the report instead of acting on it.
Required scenario: engineering changes and tag drift. PLC program updates can rename tags, invert logic, or change what a bit means (especially when someone “cleans up” a routine). Use clock synchronization where possible, and test event sequences during a controlled pilot.
Security and access friction. Most CNC shops don’t want monitoring to become a new cybersecurity project. Push for read-only access wherever possible, clear credential ownership, and a plan that respects network segmentation. Validation plan (don’t skip this).
